- 1. Design & Pattern Creation
- Conceptualization: Designers determine the hat style (structured/unstructured), materials, colors, and branding elements (logos, embroidery).
- Pattern Development: Digital or physical patterns are created for each component:
- Crown Panels: Typically 5-6 panels (triangular or rectangular) for the crown.
- Brim/Visor: A stiff peak made from plastic, cardboard, or thermoplastic.
- Sweatband: Moisture-wicking fabric (e.g., terry cloth, polyester).
- Closure: Adjustable straps (snapback, Velcro) or elastic bands for fitted hats.
- Fabrics: Cotton, polyester, wool, or blends for breathability and durability.
- Brim Stiffener: Plastic, buckram, or thermoplastic for rigidity.
- Sweatband: Soft, absorbent materials to enhance comfort.

- Automated Cutting: CNC or laser-cutting machines precisely cut fabric panels, brim stiffeners, and sweatbands using digital patterns.

- Panel Sewing: Panels are stitched together using industrial sewing machines to form the crown. Structured hats include interfacing (buckram) in the front panels for shape retention.
- Top Button Attachment: A small button or logo is sewn at the crown’s apex (optional for certain styles).
- Stiffener Wrapping: The brim’s stiff core is wrapped in fabric and stitched to the crown.
- Edge Stitching: The brim’s perimeter is reinforced with overlock or topstitching.
- Sweatband Attachment: The sweatband is sewn into the hat’s interior, often before attaching the closure.
- Closure Installation:
- Adjustable Hats: A plastic snap strap or Velcro closure is sewn to the rear panels.
- Fitted Hats: Elastic bands or pre-sized sweatbands are used for a snug fit.
- Logo Digitization: Designs are converted into digital files for embroidery machines.
- Multi-Head Embroidery: High-speed machines stitch logos onto the front panel or sides.
- Alternative Decoration: Screen printing, heat transfers, or patches for additional branding.

- Steam Pressing: Hats are steamed to remove wrinkles and shape the crown/brim.
- Labeling: Tags (care instructions, size, brand) are attached.
